This might be a dumb question but I didn't start seeing them live until the Bounce tour...I knew about the elevator intro but was it like that the whole tour, the shtick about not knowing where the band is?

Pretty much! Prior to the Crush / One Wild Night tour, the last time I saw the band was five years prior which seemed like a life time compared to five years today... I also saw a Jon solo show in NYC on the Intrepid... The internet wasn't what it is today so seeing that intro as their return was definitely a chilling moment, especially the first time. It was a highlight for me.

One point. It worked really well in a smaller arena setting but in a stadium, it completely got drowned out.

It began with the US arena leg of the Crush tour in Charlotte where OWN got established as an opener and they kept it all the way to the Giants concerts in 2001.

I had no idea, cool! Though personally I'm more a fan of intros that start with the band playing. After the 3 year gap of my last Bounce show and first HAND show, having it start with the screen flipping and the double whammy of Jon in the crowd, that's for sure my favourite intro I've seen them do.

Prior to the start of Next 100 Years, Jon is telling a story about the song. Does anyone know what he's talking about?

Some Japanese boy band did a cover of the song which was a big hit in Japan. From memory, it was staggeringly bad. I think Jon is making reference to that.

That's correct.
This awesome site here also tells something about it ;):

For Next 100 Years, the band was contacted by the Kobe Relief Fund Foundation in Japan and asked if they could add a song for the “J-Friends” band as well. They sent the demo over and the Japanese version turned out to be their first domestic number one single over there.

Here it is:
